DN500 Chilled Water Valve Replacement Using Pipe Freezing
A critical large-diameter chilled-water network intervention at Danat Development, Abu Dhabi, involving excavation, dewatering, controlled pipe freezing, DN500 valve replacement, fabrication, welding, inspection, testing and full system reinstatement.

More Than a DN500 Valve Replacement
Platinum Signature Electromechanical LLC was entrusted with the replacement of DN500 valves at IVC-25 on the existing chilled-water network at Danat Development in Abu Dhabi.
The project involved significantly more than removing and replacing a valve. It required civil preparation, excavation, dewatering, pipeline exposure, specialist pipe freezing, mechanical intervention, fabrication, qualified welding, inspection, NDT, testing, commissioning, insulation, cladding and final reinstatement.
Approximately 45 personnel from multiple disciplines were coordinated during a 28-hour shutdown programme to complete the critical works and return the system to operational condition.

What We Had to Manage on Site
The project combined underground civil conditions, an existing large-diameter chilled-water network and a limited shutdown period. Each work front therefore had to be carefully prepared before the next discipline could proceed.
Restricted Underground Access
The existing CHW network was located within a confined excavation, requiring controlled access and careful sequencing.
Water Ingress
Continuous dewatering was required to control accumulated water and maintain a workable environment.
Large DN500 CHW Network
The existing large-diameter pipelines required careful exposure, protection and preparation before intervention.
28-Hour Shutdown
Critical mechanical works had to progress continuously with minimum idle time between activities.
Multiple Disciplines
Civil, freezing, mechanical, welding, lifting, QA/QC, HSE and insulation teams had to work as one coordinated operation.
Return to Operation
Successful completion required testing, commissioning, reinstatement and final project documentation.
From Excavation to Pipeline Exposure
Actual project photographs show the access limitations, groundwater conditions and large-diameter network that had to be managed before specialist mechanical works could begin.

How the Work Was Sequenced
A controlled execution sequence allowed each discipline to hand over a safe and prepared work front to the next team.
Pre-Shutdown Planning
Method statements, risk assessments, equipment, manpower, inspection requirements, lifting arrangements and shutdown sequencing were coordinated before execution.
Excavation & Shoring
The existing pipeline area was excavated and prepared to create controlled access to the underground DN500 network.
Dewatering & Pipeline Exposure
Water accumulation was controlled until the pipeline was sufficiently exposed for specialist activities.
Pipe Preparation & Freezing Setup
The exposed pipeline was prepared and the specialist pipe-freezing arrangement positioned.
Controlled DN500 Pipe Freezing
The temporary frozen isolation was established and monitored before critical mechanical activities proceeded.
Valve Removal & Replacement
The existing valve arrangement was removed and the replacement DN500 valve installed under controlled shutdown conditions.
Fabrication & Welding
Required fabrication, alignment and qualified welding activities were completed as part of the valve installation.
Inspection & NDT
Mechanical and welding works passed the required inspection and NDT process before reinstatement.
Testing, Commissioning & Reinstatement
The system was tested, commissioned and returned to service, followed by insulation, cladding and final reinstatement.

Controlled DN500 Pipe Freezing
Pipe freezing formed one of the technically significant stages of the project. The DN500 chilled-water line required a controlled temporary isolation before valve intervention could proceed.
The freezing equipment was prepared, positioned and monitored as part of the approved execution methodology.
Mechanical intervention progressed only after the required conditions had been established and verified.
Multiple Disciplines Under One Execution Team
Pipe Freezing
Controlled temporary isolation for large chilled-water pipeline intervention.
Excavation & Shoring
Safe access preparation around existing underground infrastructure.
Dewatering
Continuous management of water ingress around the work area.
Fabrication & Welding
Qualified fabrication and welding for large-diameter CHW modifications.
QA/QC & NDT
Inspection, welding controls, NDT and traceable project records.
Insulation & Cladding
Complete final reinstatement after mechanical completion and testing.
45+ Personnel Working Toward One Deadline
Approximately 45 personnel were coordinated across civil, mechanical, pipe-freezing, welding, lifting, dewatering, QA/QC, HSE, insulation and support activities.
The execution sequence was structured so that the next work front could begin immediately after clearance of the preceding activity, helping minimize idle time within the shutdown period.
A Project Supported by Complete QA/QC Records
Physical execution was supported by engineering, HSE, inspection and quality documentation through final handover.

Planning a Similar CHW Pipeline Intervention?
Can DN500 chilled-water pipelines be isolated using pipe freezing?
Pipe freezing can be considered for suitable chilled-water applications after reviewing pipeline size, medium, operating conditions and site constraints.
What pipeline size was involved in this project?
The project involved DN500, approximately 20-inch, chilled-water piping.
How long was the shutdown?
The critical shutdown programme was approximately 28 hours.
How many personnel were involved?
Approximately 45 personnel from different disciplines were coordinated during the shutdown and associated activities.
Can PSEMIC manage civil and mechanical activities together?
Depending on the agreed scope, PSEMIC can coordinate excavation, dewatering, chilled-water mechanical works, pipe freezing, fabrication, welding, inspection, testing, insulation and associated reinstatement.
